Take your measurements to a glass specialty store and ask them to cut the pieces out of double strength salvage glass. Ask them to grind the edges so they are not sharp. If you use a piece of 3/8 inch plywood under the bottom glass, it doesn't need to be thicker. Don't forget to allow for the joints where the glass meets. You'll need to know the thickness of the window glass you are using and reduce the end pieces by twice the thickness of glass. If you want an undergravel filter and a commercial cover, you may need to adapt your measurements to the size of the filter and hood.
Our aquarium club had a "diy" building meeting. We worked in pairs with one person holding the glass while the other applied masking tape to hold the pieces together while the aquarium sealant cured. Also, make sure the glass is very clean before you start assembling your tank. We made 5 and 10 gallon tanks during that session. Larger tanks are much more difficult and expensive to make because you have to use thicker glass.
