How to drain an Aerostar AWD front differential?
Mechanics and dealers will charge 3 hours labor ($180+) to drain and refill the front differential on a 4WD Aerostar van, because it is hard to reach. Can I drill a hole in the bottom of it, braze a nut onto the case, then insert a short, fine-thread bolt and fiber washer as a plug? I would like to see a cut-away view of the differential to see if there is room to drill a 1/2 inch hole at its lowest point?

You service schedule may not even call for changing the fluid, ever. Check that first, many cars don't call for fluid changes on differentials, Just make sure it's topped up. If it's got water contamination you will have to change it. I too,do not recommend drilling.up.

If you drill a hole you run the risk of getting metal shavings in the case. Even a single shaving can cause significant damage. The way to drain a diff is to take the cover off.
